Overview of packaging materials: established solutions, emerging innovations, and alternatives oriented towards sustainability.

The analysis of materials makes it possible to understand how physical properties, technical performance, and environmental characteristics influence design decisions and the behaviour of packaging throughout its life cycle. 

In relation to morphologies, production processes, and models of innovation, materials constitute a fundamental dimension for interpreting the development dynamics of the packaging sector and strategies aimed at circular transition.

High Density Polyethylene (HDPE)
High density polyethylene is a PE variant characterised by a highly linear molecular structure with minimal branching, which confers high density (0.940-0.970 g/cm³), stiffness, superior chemical resistance and a higher melting point than low-density variants (approximately 125-135 °C). These properties make it suitable for applications requiring mechanical strength, chemical resistance and good performance at relatively elevated temperatures, without however reaching the gas-barrier level of PET.

In packaging, HDPE is widely used as a moulded material: bottles and containers for food products, cosmetics, detergents and pharmaceuticals, produced by blow moulding; closures and caps by injection moulding; jerrycans and industrial containers.
It is also used as a film for high-strength bags. It is not suitable for oven use but can be used for pasteurised products. Grades incorporating recycled content (rHDPE) are increasingly common across food and non-food packaging supply chains, supported by improving separate-collection and sorting infrastructure in Europe. Typical thicknesses for packaging films (high-strength bags): 8-30 µm.

Polietilene an alta densità (HDPE)
Il polietilene ad alta densità è una variante del PE contraddistinta da una struttura molecolare altamente lineare con ramificazioni minime, che conferisce densità elevata (0,940-0,970 g/cm³), rigidità, resistenza chimica superiore e punto di fusione più alto rispetto alle varianti a bassa densità (circa 125-135 °C). Queste caratteristiche lo rendono adatto a impieghi che richiedono resistenza meccanica, protezione da agenti chimici e buona performance a temperature relativamente elevate, senza tuttavia raggiungere il livello barriera ai gas del PET.

Nel confezionamento è ampiamente impiegato come materiale stampato: flaconi e contenitori per prodotti alimentari, cosmetici, detergenti e farmaci, prodotti mediante stampaggio a soffiaggio; tappi e chiusure per stampaggio a iniezione; taniche e contenitori industriali. È impiegato anche come film per sacchetti ad alta resistenza. Non è adatto all'uso in forno ma può essere impiegato per prodotti pastorizzati.
Le versioni con contenuto riciclato (rHDPE) sono sempre più diffuse nelle filiere del packaging alimentare e non alimentare, supportate da infrastrutture di riciclo in continuo sviluppo in Europa. Spessori tipici per film di confezionamento (sacchetti ad alta resistenza): 8-30 µm.

Linear Low Density Polyethylene (LLDPE)
Linear low density polyethylene is produced by copolymerising ethylene with short-chain alpha-olefins (butene, hexene, octene), yielding a linear backbone with controlled short-chain branching that imparts mechanical properties superior to conventional LDPE: higher tensile strength, puncture resistance and impact resistance at the same gauge or with reduced thickness (down-gauging). Density generally falls between 0.910 and 0.940 g/cm³. Heat sealability is good, though sealing temperatures are slightly higher than those required for LDPE.

In packaging, LLDPE is used almost exclusively as a film: food packaging films, stretch films for palletising, and as sealant or toughness layers within multilayer structures. Its use in injection or blow moulding is marginal.
Metallocene variants (mLLDPE), produced using single-site catalysts, offer a narrower molecular weight distribution, superior optical properties and enhanced sealing performance, making them the material of choice for high-performance technical films and precision sealant layers where consistent heat-seal initiation and broad sealing windows are required. Typical thicknesses for packaging films: 12-150 µm (stretch films for palletising: 17-25 µm; food films and sealant layers: 20-80 µm; heavy-duty bags: up to 150 µm).
Polietilene lineare a bassa densità (LLDPE)
Il polietilene lineare a bassa densità è prodotto per copolimerizzazione dell'etilene con alfa-olefine a catena corta (butene, esene, ottene), ottenendo una struttura lineare con ramificazioni corte e controllate che gli conferiscono proprietà meccaniche superiori rispetto all'LDPE tradizionale: maggiore resistenza alla trazione, alla perforazione e all'impatto, a parità o con riduzione di spessore (down-gauging). La densità si situa generalmente tra 0,910 e 0,940 g/cm³. La saldabilità termica è buona, sebbene richieda temperature di sigillatura leggermente superiori all'LDPE.

Nel confezionamento è impiegato quasi esclusivamente sotto forma di film: film per packaging alimentare, film estensibili per la palettizzazione (stretch film), strati sigillanti e di tenacità in strutture multistrato. Il suo utilizzo in stampaggio a iniezione o soffiaggio è marginale.
Le varianti metalloceniche (mLLDPE), prodotte con catalizzatori a singolo sito, offrono distribuzione del peso molecolare più stretta, proprietà ottiche superiori e migliori performance di sigillatura, rendendole la scelta di riferimento per film tecnici ad alte prestazioni e strati sigillanti di precisione.
Spessori tipici per film di confezionamento: 12-150 µm (stretch film per palettizzazione: 17-25 µm; film alimentari e strati sigillanti: 20-80 µm; sacchi per usi gravosi: fino a 150 µm).

Polyethylene Terephthalate (PET)
Polyethylene terephthalate is a thermoplastic polyester formed by the polycondensation of terephthalic acid and ethylene glycol, characterised by high optical clarity, notable mechanical strength, excellent gas barrier properties (particularly for CO₂ and O₂) and good heat resistance. It is available in amorphous (APET, transparent) and crystallised (CPET) variants, the latter withstanding up to 220 °C for ovenable applications. In packaging, PET is the benchmark polymer for bottles and containers for carbonated beverages, water, juices, oil and sauces, produced by stretch-blow moulding. It is also widely used as biaxially oriented film (BOPET) for flexible packaging, thermoformed lidding and ovenable trays (CPET).
Its superior barrier properties and well-established recyclability in European collection and sorting streams make it the material of choice for high-performance food packaging. Regulatory pressure (PPWR) and market demand are accelerating the transition to grades incorporating recycled content (rPET), making the availability of certified food-grade rPET a strategic issue for the supply chain. Typical thicknesses for packaging films: BOPET film 12-36 µm (standard: 12-23 µm); lidding films up to 50 µm.

Polietilene tereftalato (PET)
Il polietilene tereftalato è un poliestere termoplastico formato dalla policondensazione di acido tereftalico e glicole etilenico, caratterizzato da elevata chiarezza ottica, notevole resistenza meccanica, eccellenti proprietà barriera ai gas (soprattutto CO₂ e O₂) e buona resistenza al calore. È disponibile nelle varianti amorfa (APET, trasparente) e cristallizzata (CPET), quest'ultima in grado di resistere fino a 220 °C per applicazioni in forno.

Nel confezionamento è il polimero di riferimento per bottiglie e contenitori per bevande carbonatate, acqua, succhi, olio e salse, prodotti mediante stretch-blow moulding.
È ampiamente impiegato anche sotto forma di film biorientato (BOPET) per packaging flessibile, coperchi termoformati e vassoi da forno (CPET).
Le superiori proprietà barriera e la riciclabilità consolidata nelle filiere europee lo rendono il materiale di riferimento per packaging alimentare ad alte prestazioni.
La pressione normativa (PPWR) e di mercato accelera la transizione verso gradi con contenuto riciclato (rPET), rendendo la disponibilità di rPET certificato food-grade un tema strategico per la filiera.
Spessori tipici per film di confezionamento: film BOPET 12-36 µm (standard: 12-23 µm); film per coperchi e lidding fino a 50 µm.

Recycled Polyethylene Terephthalate (rPET)
Recycled polyethylene terephthalate is a polyester material obtained from the collection, sorting and reprocessing of post-consumer (PCR) or post-industrial PET waste, reintroduced into the production cycle as a new raw material. It retains the chemical structure and principal performance characteristics of virgin PET (clarity, mechanical strength and gas barrier) whilst incorporating recycled content that reduces its carbon footprint relative to fossil-derived material. Quality grade depends on the decontamination process: mechanical processes can yield food-contact-compliant rPET (in accordance with EFSA guidelines), whilst chemical depolymerisation produces material with purity equivalent to virgin polymer.

In packaging, rPET is used primarily for bottles (bottle-to-bottle stream), thermoformed trays, lidding and films. Demand is growing strongly, driven by the recycled-content targets set by the PPWR and extended producer responsibility (EPR) schemes.
Deposit-return systems (DRS) and efficient separate collection are key factors in ensuring the availability of food-grade rPET of sufficient quality to satisfy increasing market requirements and legislative obligations. Typical thicknesses for packaging films: comparable to virgin PET, 12-50 µm.

Polietilene tereftalato riciclato (rPET)
Il PET riciclato è un materiale poliestere ottenuto dalla raccolta, selezione e riprocessamento di scarti di PET post-consumo (PCR) o post-industriale, reintegrati nel ciclo produttivo come nuova materia prima. Mantiene la struttura chimica e le principali caratteristiche prestazionali del PET vergine (trasparenza, resistenza meccanica e barriera ai gas) pur incorporando contenuto riciclato che riduce l'impronta di carbonio rispetto al materiale da fonte fossile. Il grado di qualità dipende dal processo di decontaminazione adottato: i processi meccanici possono produrre rPET idoneo al contatto alimentare (conforme alle linee guida EFSA), mentre la depolimerizzazione chimica consente di ottenere materiale con purezza equivalente al vergine.

Nel confezionamento è impiegato principalmente per bottiglie (filiera bottle-to-bottle), vassoi termoformati, coperchi e film. La domanda è in forte crescita grazie agli obiettivi di contenuto riciclato del PPWR e ai sistemi di responsabilità estesa del produttore (EPR).
I sistemi deposit-return (DRS) e una raccolta differenziata efficiente sono fattori chiave per garantire la disponibilità di rPET food-grade di qualità adeguata. Spessori tipici per film di confezionamento: analoghi al PET vergine, 12-50 µm.

Polypropylene (PP)
Polypropylene is a semi-crystalline polyolefin derived from the polymerisation of propylene, known for its favourable stiffness-to-weight ratio, heat resistance superior to that of PE (melting point 160-165 °C), chemical stability and versatility in processing. It is available in homopolymer, random copolymer and block copolymer variants, offering different property profiles in terms of stiffness, clarity and impact resistance.
Its ability to form a fatigue-resistant living hinge makes it particularly suitable for flip-top closures.

In packaging, PP is employed both in moulding (injection moulding for caps, closures, containers, jars and dispensers; blow moulding and thermoforming for bottles and trays) and as a film: cast and biaxially oriented film (BOPP) for flexible packaging of snack foods, confectionery, tobacco, labels and overwrapping.
PP is suitable for hot-fill applications and resistant to a relatively broad range of chemical agents.
Biaxially oriented grades (BOPP) offer excellent clarity, resistance to greasy substances and superior print characteristics, making them a benchmark substrate in the flexible packaging industry. Typical thicknesses for packaging films: BOPP film 12-50 µm (standard: 20-30 µm); cast PP film (CPP) 20-80 µm.

Polipropilene (PP)
Il polipropilene è una poliolefina semicristallina derivata dalla polimerizzazione del propilene, nota per il favorevole rapporto rigidità/peso, la resistenza al calore superiore a quella del PE (punto di fusione 160-165 °C), la stabilità chimica e la versatilità di trasformazione. Si declina in varianti omopolimero, copolimero random e copolimero a blocchi, con profili di proprietà differenti in termini di rigidità, trasparenza e resistenza agli urti.
La capacità di formare una cerniera vivente (living hinge) resistente alla fatica lo rende particolarmente adatto per le chiusure a cerniera.

Nel confezionamento è impiegato sia in stampaggio (iniezione per tappi, chiusure, contenitori, vasetti ed erogatori; soffiaggio e termoformatura per flaconi e vassoi) sia sotto forma di film: film cast e biorientato (BOPP) per packaging flessibile di snack, dolciumi, tabacco, etichette e overwrapping.
È adatto al riempimento a caldo (hot fill) e resistente a una gamma relativamente ampia di agenti chimici.
Le versioni biorientate (BOPP) offrono eccellente trasparenza, resistenza alle sostanze grasse e ottime caratteristiche di stampa. Spessori tipici per film di confezionamento: film BOPP 12-50 µm (standard: 20-30 µm); film cast (CPP) 20-80 µm.

Non Woven
Non-woven materials are sheet structures produced by bonding natural or synthetic fibres through mechanical (needle-punching, hydroentangling), thermal, or chemical processes, without the interlacing of woven fabrics. Their properties are defined by fibre composition, bonding method, basis weight, and thickness, which together determine mechanical performance, porosity, barrier properties, and tactile characteristics.

In packaging, non-woven materials fulfil diverse roles: protective wrapping and void-fill for fragile products, cushioning pads, sterilisation pouches for medical devices, garment bags, and inner wrapping for perishable goods where controlled breathability is beneficial.
Spunbond PP and spunbond PET are the most widely used formats in packaging, valued for their low cost, ease of processing, and compatibility with heat sealing and printing.
Flash-spun HDPE non-wovens, commercially available as Tyvek® (DuPont), offer an exceptional combination of paper-like appearance, low water vapour transmission, and puncture resistance, making them the preferred material for medical packaging sterilisation barriers and protective courier envelopes.
Bio-based and compostable non-wovens derived from PLA or natural cellulosic fibres are gaining traction in foodservice and premium consumer packaging where industrial compostability is a market or regulatory requirement.
Tessuto non tessuto
I materiali non tessuti sono strutture in fogli prodotte unendo fibre naturali o sintetiche tramite processi meccanici (agugliatura, idroagugliatura), termici o chimici, senza l'intreccio tipico dei tessuti. Le loro proprietà sono definite dalla composizione delle fibre, dal metodo di unione, dalla grammatura e dallo spessore, che insieme determinano prestazioni meccaniche, porosità, proprietà barriera e caratteristiche tattili.

Nell'imballaggio, i materiali non tessuti assolvono diverse funzioni: avvolgimento protettivo e riempimento per prodotti fragili, imbottiture, buste di sterilizzazione per dispositivi medici, borse porta-indumenti e involucri interni per prodotti deperibili dove è benefica una traspirabilità controllata.
Il PP spunbond e il PET spunbond sono i formati più diffusi nell'imballaggio, apprezzati per il basso costo, la facilità di lavorazione e la compatibilità con la termosaldatura e la stampa.
I non tessuti HDPE flash-spun, disponibili commercialmente come Tyvek® (DuPont), offrono una combinazione eccezionale di aspetto simile alla carta, bassa trasmissione di vapore acqueo e resistenza alla perforazione, rendendoli il materiale preferito per le barriere di sterilizzazione negli imballaggi medicali e le buste per spedizioni protettive. I non tessuti a base biologica e compostabili derivati da PLA o fibre cellulosiche naturali stanno guadagnando terreno nel foodservice e nell'imballaggio consumer premium dove la compostabilità industriale è un requisito di mercato o normativo.
